When your products, equipment, or logistics requirements do not align with standard dimensions, a custom pallet can eliminate inefficiency, reduce damage, improve safety, and even lower total costs. When Custom Pallets Are the Right Choice

Oversized or Unusual Products

Products that extend beyond the edges of a standard pallet (overhang) are at high risk of damage during handling and transportation. If your products are significantly wider, longer, or an unusual shape, a custom-sized pallet that matches the product footprint provides full support and eliminates overhang damage. Examples include large machinery components, rolled materials, HVAC equipment, and industrial equipment.

Heavy or Concentrated Loads

Standard pallets are designed for distributed loads. If your product creates concentrated point loads (such as heavy equipment with narrow feet), a custom pallet with reinforced deck sections and additional stringers or blocks can handle the stress without failure. Standard pallets may crack or collapse under concentrated loads even when the total weight is within specifications.

Export and International Requirements

International supply chains often require pallet sizes that differ from North American standards. Euro pallets (800x1200mm), Asian pallets (1100x1100mm), and Australian pallets (1165x1165mm) are just a few of the global standards. If you regularly export to regions with different pallet standards, custom pallets built to those specifications ensure compatibility with your trading partners' equipment and racking.

Specialized Equipment Integration

Manufacturing equipment, automated systems, or specialized storage configurations sometimes require non-standard pallet dimensions. A pallet that must fit a specific machine footprint, enter a custom oven or treatment chamber, or interface with proprietary handling equipment needs to be built to exact specifications.

The Custom Pallet Design Process

Designing a custom pallet involves several steps. First, define the load requirements: total weight, weight distribution, and stacking configuration. Second, determine the dimensional constraints: maximum and minimum dimensions based on product size, equipment compatibility, and shipping container fit. Third, select the material: hardwood for heavy-duty applications, softwood for lighter loads and lower cost, or a combination. Fourth, specify construction details: block vs. stringer, number of deck boards, board spacing, fastener type, and any special features (such as notches, wing extensions, or protective edges).

Cost Considerations

Custom pallets cost more per unit than standard sizes — typically 30-100% more depending on complexity. However, the total cost of ownership may be lower when you factor in reduced product damage from proper support, elimination of repalletizing at handoff points, improved cube utilization in containers, fewer pallet failures and safety incidents, and compatibility with automated systems that reduces downtime.

The key is to analyze total cost of ownership, not just per-pallet price.
